When you mentioned the cart arking and smoking the controller, it’s a classic sign of incorrect wiring. Even though you’ve checked everything and it seems right, it’s really easy to miss something small that can cause big problems.
Arcing happens when there's a short circuit and that's usually because the wires aren't connected properly. It could be as simple as having a positive and a negative terminal reversed or maybe a connection isn't tight enough. These things can cause the electricity to jump, which is the arcing you're seeing, and that can fry your components.
First thing I’d recommend is to get yourself a detailed wiring diagram specific to your EZGO TXT, you can find it in the diagrams forum. Take it slow and trace each wire. Make sure each connection matches up exactly as shown in the diagram. Double-check the polarity on each battery, verifying that the positive terminals are connected to the right places and the same for the negative terminals.
Now, if you’re still seeing arcing after all this, it might be time to call in the pros. I’d suggest taking the wiring diagram and your cart to a golfcart/lawnmower/automotive shop. These guys can double-check everything for you. Sure, it might seem like an extra cost upfront, but trust me, it’ll save you a lot of money in the long run. Constantly replacing burned-out parts gets expensive really fast. To save some bucks, clearly explain the issue to the shop and give them the wiring diagram. This way, they know exactly what to look for and can fix it more efficiently. You’ll avoid the trial and error approach that can end up costing you more. Plus, once everything’s wired up correctly, your new Trojan batteries and rebuilt controller will be safe and sound and you won’t have to worry about any more surprises.
