    Service Manual would be handy trying to chase down why pre charge resistor is cooking. I suspect that controller is shorted.

    It sounds like you'll be chasing down an electrical issue and I can understand your frustration especially when the precharge resistor starts cooking. To give you a bit of background, that resistor is there to keep the controller juiced up with a small, steady amount of current, so the system is always ready to go without needing to be fully reenergized every time you press the GO pedal. This helps smooth out the power delivery and prevents a big voltage spike when you engage the pedal.

    Now when that resistor starts heating up like you're describing, it’s often a sign that the solenoid is not doing its job. The solenoid is responsible for allowing the large current to bypass the resistor and send full power to the controller when you press the pedal. If the solenoid is stuck or failing, it won’t engage properly. In that case, the system tries to pull enough current through the precharge resistor instead, which it’s not designed to handle. Over time, this leads to the resistor overheating.

    From what you’re describing, it’s quite possible the solenoid is malfunctioning which could explain why the resistor is cooking. Before diving into the controller, I would suggest doublechecking the solenoid first since it's the more common culprit for this type of issue.
